I have 6.7.1DVD installed on a 4GB usb stick and it doesn't give me an option to create persistent memory, probably due to not enough space left on it (76MB). Can I have the KNOPPIX-DATA.IMG on another usb stick and if so how do I create it? And will it be automatically recognized on bootup?

I think you need 8 Gb for the DVD version. See, for example, post #5 at:

The CD version, with persistence, works well for 2 Gb or more.
Incidentally, persistence even for the CD version requires about 200Mb minimum.
