Knoppix Disk Image stops @ 96%

What version of Knoppix are you using? You say you are trying to create a persistent disk image. How are you doing this? How big? Have you tried different sizes: e.g. 3 MB, 10 MB, 30 MB, 100 MB, 300 MB?
